What length did you cut your 2x1-5/8” timber to? Also would a 2x2 work for this? The instructions are a bit vague.

The length of the cauls will depend on how wide of a panel you're clamping. I made mine 24" as that will accommodate most of the work I do. I can make longer ones if I make something bigger, like a table-top. As for the 1 5/8", I did originally make the cauls 2x2. Turns out 1 5/8 is the thickness you want if you want to be able to clamp thick stock. And anything thinner will not accommodate the screws. So 1 5/8 it is!

I would like to purchase more of the notched plastic rails, so I can make varying length cauls. Where can I find them?

I routed 5/8” diameter slots into the boards I use. I don’t use the plastic slot holders. If you are using 2x4 use 2x6. Instead. Mine are actual # shaped so I can clamp all six directions. But be warned that the top and bottom bend if you overtighten

What is the largest size "wooden bar" will it accept? Will they take an actual 2"x2" board?

A 2x4 is not 2" by 4". The width which will fit through the clamps is 1.75". The maximum height of the wood would be approximately 5 3/8". (Though I cannot imagine a person using a board this thick.)

How wide of a tabletop can be glued up with this system?

It's theoretically unlimited. You provide the caul that spans the width of the glue-up.
