Can i use powertecs 70190 y-fitting, 4 x 2-1/2" fitting with this? will the y fitting plug into this? i need to mount it to a router cabinet.

I couldnt say for sure. I know that the WEN brand clear 4 inch hose is VERY tight around this. I did not need a clamp to hold it in my application. At $6, if it didn't is is still a handy part to have around for future use IMO.

Is the inside diameter at the flange end larger than 4 inches; it appears to get wider on the outside of the fitting, does it expand on the inside too

I already have it mounted and can't tell for sure, but I think the interior is the same size all the way down.. I have inserted a 4-inch hose and it appears to be flush at both the top and bottom.

I know its not meant for this use but could it be sturdy enough to put in a subwoofer box as an aero port.

This component is "hard plastic" but definitely appears to have a lot of strength (and the specs, that I don't have in front of me, identify a certain "weight" loading that they can withstand). I am using them for supporting wood railing in my corral for my horses, and they are holding up 50-100 pound log rails. I don't know how much your subwoofer weighs or what an "aero port" is, but if the subwoofer weighs less than 50 pounds, this will work just fine.
